Introduction

Proper maintenance of your electric forklift is the single most effective way to extend its service life, reduce downtime, and lower your total operating costs. Whether you operate a single forklift or a fleet of 50, a structured maintenance program can double your battery life and reduce unplanned repairs by up to 60%.

This comprehensive maintenance checklist covers everything from daily operator inspections to long-term battery care — tailored specifically for modern electric forklifts like the BaGong CPD series.

Daily Operator Checks (Before First Shift)

These checks take just 5 minutes but can prevent costly breakdowns:

  • Visual inspection: Check for leaks, damaged cables, loose bolts, or tire damage
  • Battery indicator: Verify charge level is adequate for the planned shift
  • Horn and lights: Test all warning devices and headlights
  • Brakes: Test both service brake and parking brake functionality
  • Steering: Check for smooth, responsive steering operation
  • Hydraulics: Lift and tilt the mast — listen for unusual noises
  • Forks: Inspect for cracks, bends, or excessive wear
  • Warning decals: Ensure all safety decals are visible and legible

Weekly Maintenance

  • Battery terminals: Clean any corrosion from terminals (lithium models require less frequent cleaning)
  • Tire pressure: Check and adjust pneumatic tire pressure
  • Hydraulic fluid level: Top up if needed — use recommended grade only
  • General cleaning: Remove debris from the engine/battery compartment

Monthly Maintenance

  • Battery connections: Tighten all cable connections to manufacturer specifications
  • Motor brushes (if applicable): Inspect carbon brushes on DC motors (AC motors like Hate units are brushless — no maintenance needed)
  • Mast chains: Lubricate and adjust chain tension
  • Rollers and slides: Grease mast rollers and carriage slides
  • Steering system: Lubricate all steering joints and check for play
  • Brake fluid: Check level and condition

Quarterly Maintenance

  • Battery deep inspection:
    • Lead-acid: Check specific gravity with hydrometer, equalize charge, clean and neutralize terminals
    • Lithium-ion (LiFePO4): Check BMS health report, verify cell voltage balance, inspect cooling system
  • Wheel bearings: Check for play and lubricate
  • Electrical system: Inspect all wiring harnesses, connectors, and controllers for wear or corrosion
  • Controller diagnostics: Run onboard diagnostic check (BaGong LCD display shows fault codes)

Annual Maintenance (Professional Service)

  • Full system inspection by a certified technician
  • Motor inspection: Check bearings, windings, and insulation resistance
  • Hydraulic system: Replace hydraulic fluid and filter
  • Brake system overhaul: Inspect/replace brake pads, discs, and cylinders
  • Battery capacity test: Verify actual runtime against rated capacity
  • Load test: Verify rated lifting capacity with calibrated weights
  • Software update: Update controller firmware if applicable

Battery Care: Lithium vs Lead-Acid

Task Lead-Acid Battery Lithium (LiFePO4)
Water refilling Weekly (demineralized water) Never required
Equalization charge Weekly/monthly Not required
Terminal cleaning Monthly (acid corrosion) Rarely needed
Charging Full charge + cool down (8+ hrs) Opportunity charge anytime
BMS monitoring Not available Built-in (automatic)
Expected lifespan 3–5 years 8–10 years

Warning Signs That Need Immediate Attention

  • Battery overheating — excessive heat during charging or operation
  • Unusual noises — grinding, whining, or clunking sounds from motor or hydraulics
  • Reduced lift speed — indicates hydraulic or pump motor issues
  • Error codes on display — BaGong forklifts show fault codes via LCD panel
  • Burning smell — electrical short or overheated components
  • Reduced runtime — battery may need replacement

Really practical checklist. I printed this out and stuck it by our charging station. The daily inspection part is especially useful — our operators tend to skip these checks when they’re in a hurry. I’d suggest adding a section about record keeping. Having a log of when each task was done helps a lot for warranty claims.
